So, after thinking about this for a long time, I think I'm leaning towards the ebay helmet I referred to earlier. What tools will I need to cut out the part where the visor will go? What can I expect to have to do to this helmet besides painting and carving out the visor hole? And where can I find a red visor?

A Dremel or similar rotary tool is your best friend in the world in this hobby. Cutting wheel and sanding/grinding bits should be all you need for gross work. I had to reshape mine with a heat gun and cold running water, plus Bondo Plastic Metal to fill in some minor defects. Then I used Rust-Oleum's filler primer to build it up a bit, sanded, white primer, sanded, white primer again, then their Regal Red.

Here's how it looked in the hotel room when I unpacked it at Celebration VI (and if you look close at the front of the avontail, you'll see why I had to leave this one in the room and spring for the Rubies helmet *sigh*).

And with flash, you can see how it matches the red velvet of my cape.

Where did you source your outer robe velvet from? Matches nicely with the Rubie's.

It is this. Red plush triple velvet. Closest match I've found so far short of the original fabric -- which I'm trying to save up for. -_-
